Following a structural split, the Operations & Maintenance division of a global organisation was handed a uniform operating model. It failed to account for regional jurisdictions, contract diversity, and operational realities on the ground. The result was systemic friction, rising costs, and a 10,000-strong workforce working around a system rather than with it.
We embedded with frontline teams across all five regions, mapping daily workflows, surfacing root causes, and identifying where the model broke down in practice. Using 5-Why analysis, Six Sigma DMAIC, and Agile methodology, we designed and piloted targeted interventions tracked against live operational KPIs.
We delivered a continuous improvement framework with a structured input channel to resolve operational outliers at source. A system of regional Archetypes provided controlled flexibility for distinct asset groups. This drove coherence across People, Process, and Digital dimensions while reducing operating cost by $30M and raising service quality across the portfolio.

Despite significant investment in people and systems, the planning, scheduling, and dispatch function of a large-scale O&M operation was producing poor-quality outputs. A bloated, manual planning cycle was inflating direct costs and degrading the quality of work delivered in the field.

Critical industrial machinery was operating without active fire protection. High operational loads and the presence of flammable materials created a category-A risk environment. The client faced potential asset loss, regulatory non-compliance, and operations that could no longer be insured under updated standards.
We delivered a turnkey fire protection solution using aerosol-based suppression technology paired with advanced logic controllers. Strategic multi-zone placement, zero-pressure piping, and ruggedised hardware were combined to create a system that was effective under peak load and built to perform in demanding industrial conditions.
The new system dramatically reduced fire risk exposure and directly improved asset uptime. Operational reliability was fortified across the facility, and the client’s Health, Safety & Environment score rose to 98%, satisfying insurance requirements and enabling fully compliant, uninterrupted operations.

The client faced compounding uncertainty around emerging hydrogen technologies: undefined maintenance economics, opaque supply chains for specialised components, and no organisational architecture to manage the performance-critical interfaces of a large-scale system. We led a comprehensive feasibility and operational readiness study, constructing O&M cost models and service frameworks from the ground up.
